GENERAL COMMENT
We do not replace gearing in Athearn geared locomotives. The existing gearing, while not perfect, is quite good and the cost and complexity of replacement is an uneconomical alternative. The major cause of noise and operating quality shortcoming lies with the motor - in most instances, replacement of the motor with a better quality motor will result in the desired operating quality improvement.
See the #161-4, #162-4, #163-4 and #165-4 "ATHEARN RE-POWER" kits (page 4-16c: http://nwsl.com/Catalog/cat4-16c-v0305.pdf) for pre-assembled motor/flywheel power unit with appropriate NWSL universal coupling. These units replace the original Athearn power system completely between the gearbox towers, connecting directly to the Athearn wormshaft (after removal of Athearn u-jt part from wormshaft). The #161-4 with single flywheel is suitable for all narrow hood road diesels (GP9, SD38, GE, etc.) as is the #163-4 which has double flywheels for the longer diesels such as the SD40, U-boat, FM, etc. These can also be used in "wagon top" (wide body) units (F, PA, etc.) but operating speed may be slower than desired. For the wide body diesels, the #162-4 fits and provides a better speed range (79 smph) for passenger service or the #172-4 when higher speed (130 smph) is desired. The #165-4 (and #164-4 it replaced) fit the diesel switchers.
All units require revision of motor mount and fixing of motor in place with silicon sealant (the stuff sold as bathtub caulking, etc.) and attaching the terminal wires as appropriate for electrical connection.
GEARS COMMENT
One of the realities of moulded gears is that it is very difficult to make moulded gears consistently concentric due to shrinkage and warpage tendencies of plastic material as it cools and ages. Most mechanisms are made with enough slop to compensate for such problems however I assume that unless such a problem were called to Athearn's attention, they would not even know that this is a problems at this point in time. They do test run everything but presumably your (and my) standards are higher than low price, mass production economics can afford. When I investigated re-ratioing Athearn units years ago, the conclusion was that because the gears are moulded of a non standard gear form, any cut gear was going to be makeshift. We are set up to efficiently make gears under .625" diameter but over that size, our costs are considerably increased, so I don't think its practical to sell replacements. In fact, this problem is apparently rather rare and therefore it may be safe to assume that a replacement gear(s) purchased from Athearn would be satisfactory.

I have just installed your 1/2 axle wheelsets in my Athearn GP38-2, and the low speed operation has improved over 1000 %.
Before the low speed was jerky and loss of power.
Now with no other changes than your wheelsets the low speed operation is so smooth that I can't believe it.
The engine will now creep.

Wheel size (diameter)? -
Most Athearn diesels have 42" wheels whereas most prototype diesels (F, SD40, SW, GP, SD60M, U30-C, C30-7, P30CH, GF6C, SD70(?), SD75M, etc.) used 40" wheels.
Some new large prototype diesels such as the SD80MAC and SD90MAC have 45" wheels and the dash 8-40CM, AC44-9 and AC4400 have 42" wheels. You choose the size you want to use.
Inside-Outside frame?
Original Athearn geared diesel were 'outside frame' - the axle ends entered the sideframe and supported the diesel. The sideframes were metal.
With introduction of the SD-40, the design changed to inside frame - the axle ends do not enter the sideframes which are plastic. The GP9, F7, SW-7, FM, PA, etc. were made in the original outside frame design until upgraded in the mid 1990's to inside frame design. What have you got???
